Haven't got much progress to update.. I've been painting my summer rims.. But I should have the other headlight all cut up to match today and might get some polyester felt glued into place ready for resin...
I'll post pics tonight if I make some progress..
Gotta get that fiberglass done first before I can do the rest of the cutting on the headlight.

I'll see what I can do.. weather hasn't been that great to work on it after I get home from work.. Damn Canadian weather :(
Yeah, I've been using polyester resin... might look into some epoxy resins
Note: that you can't use poly resin with epoxy. They don't bond or play well together.
Also, poly resin is kinda toxic and you'll want a charcoal filter mask when working with it.
Some epoxy resin from US Composites will be cheaper than anything from West/etc.
Still comes with pumps/etc too.
I used it to build my sub box.

Yes, I've used the polyester resin for a bunch of sub enclosures that I have done in the past.. I make sure that I have a good cansiter mask on when doing anything with fiberglass.. including sanding.

I installed Hella 90 mm modules instead of my low beams on my ebay's head lights and when I turn on high beams lows turn on as well. I did this trought relays and 12 gauge wires.
I used this istruction as a reference:
1: Cut the harness on the new lights (white, blue and black wires) about 2-3 up from the large blue plug (leaving yourself enough room to use solderless, crimp type wire connectors).
2: Low Beam Relay (see diagram): #85 terminal on relay to center (C) wire from plug (plug to factory harness) #86 terminal on relay to ground #87 terminal on relay to positive feed direct from battery #30 terminal on relay to either wire on headlamp bulb plug
3: High Beam Relay (see diagram): #85 terminal on relay to positive feed direct from battery #86 terminal on relay to left (L) wire from plug (plug to factory harness) #87 terminal on relay to positive feed direct from battery #30 terminal on relay to either wire on headlamp bulb plug
4: The remaining, unattached wire on the headlamp bulb plug should go to ground.
Now I have faint high beams indicator stays on all the time when I turn off ingnition key. It goes off when I turn my lights on (not high beams) and there is no day time running lights; lows stays on when I starts a car.
Sorry if I highjacking tread, but if anyone did a correct wiring maybe they could shine the light? I think it will be good for this tread. I have no voltage drop with this configuration and getting %100 current to my lights.

**** UPDATE *****
I finally got the fabric glued on the way that I want. I just need to add the resin to the fabric to hold the projector cylinders so that I can cut away the bottom the way that I want.
I tried to reduce the brightness of the photos so that you could see the contours. Since I am using white fabric it is hard to see all of the curves. Once the resin all cures I will blend in all the gaps and lines with fine sanding body filler.

though if you think about it. i spent $950 for my EDM's and another $300 for my HID's. so this is still waaaaaay under that price. these would be closer to replica prodrive lights which, for the originals would still cost a hefty price. i give props to his originality and hey, what is a custom project if it doesn't require time and critical thinking. :)

why is it there is always some guy who probably can't even make a sandwich making these comments in the fab threads ?
yes, for enough $$, he could have bought something that was not what he wanted.
instead, he decided to MAKE something that was what he wanted.
seems straight forward.

sorry i didnt have the work in progress pictures. i really should have. my only regret is that i didnt get Bi-Xenon projectors. cus now i have to take out my headlights again and install hi beam HIDs. (yes 4 ballasts in total  )
i went with the TSX because i really love the light output, and the color band. this is the shot i took after i finished. as you can see theres plenty of room for another projector.

********* UPDATE **********
I was able to work on the headlights today so I thought I would post up some pics:
First I cut out the bottom parts out so that I could mold them:

Then I cut the one projector column down to make them have a staggered look:

Then I glued the fabric and shaped it the way that I wanted to:

Here they are after laying the resin to the fabric and a few coats of body filler. There are still a few touchups to do on the headlight and I have to put the body filler on the second one. But you can start to see the shape.
