Making a 2002 Open Class Rally WRX
 
So here we go. AVSport sponsored by Performance Parts Distributors and Alternative Vehicle Fabricators is making an Open class WRX for Lake Superior rally in late October. Who will drive it? He will be European, WRC capable and a serious threat for the overall.

Here are some pics of the chassis strip and seam welding. From new to naked in 2 days.

You could let [i]me[/i] drive it, but instead of knocking anybody off the podium I'd probably just knock the whole podium over... :D

Any y'all going to Warshington? I can use all the hints I can get as it'll be event #2 for me (with a brand-new navvie no less). Feel free to stop by and help me try to make the new(er) guy all nervous!

This car won't make Washington but the other WRX will. We just installed the 6 spd box. SSSSSSSSSSWWWWWWWWWWEEEEEEEEEEEEETTTTTTTT.

Hey Doug,

Put lots of underbody protection on the car. Nowhere in the country will you get more rock damage than in the Simpson forest. The infamous Simpson "pea" gravel can sometimes be as big as your fist! Think of it as someone spraying gravel through a fire hose at the bottom of your car and you begin to get the idea.
If it's dry it will be very dusty. If it's a little wet the traction will be better. If it's really wet it will get very slippery and probably be foggy at night.
Pace yourself Friday night and make your attack on Saturday. Too many people put themselves out the first night. (I've done it lots!:o )

A Sti 6-speed ? Or a Grp.A 6-speed ? I take you guys had to do a little tunnel banging to make it fit the North American shell ?

The STI 6 speed went in fairly easily. The 6 speed shift linkage is a little different because they did not take into account the mounting bracket they have on the box. It would have fit perfect otherwise. We havn't given it the full test but just down the street it grabbed all 6 no problem.

Thanks Dave, good advice. My objective is to finish so I don't have to do the whole painful car prep thing all over again with a new car. I wish I could drop a 6-speed dogbox in there, but that'll just have to wait until I move out of PGT.

How long is the whole build going to take, Justin? What other goodies are going in to the mix?

The car will be ready to race at Lake Superior. We will be testing two weeks prior.

Lots of other goodies. Carbon fiber sump and diff guards, light pods, Proflex suspension, STi brakes, Pirelli tires, Compomotive rims, Cobra Kevlar seats, Sabelt harnesses, Peltor communications, Terratrip 303 and for perrformance, Cobb and Alternative Fabricators aree building a motor. Front intercoolers and the rest of the goodies. All of which we are getting in stock. The guards, pods, wheels and tires are here as well as the STi components. Let me know if you need anything!

Schweet car! I know we all look forward to seeing as many pictures of your new baby (rallyWRX) as it goes thru its transformation.
I'm open for a drive, but first I need to call Nicky Grist back and decline his offer in the WRC Focus....

Great to see yet another new car being readied for rallying in the USA. I am really chuffed to bits the sport i love is taking off over there. :D

What would it cost to put a simple cage in for a PGT style car,
and how much dash gets destroyed? Does the blower system
still operate? Never got a good look at Pete's car when Andy
was done. Feel free to email or PM about this.

I know people that know people... We failed on a deal for last years entry for Krzystof Holowczyc at Cherokee trials, but we will be trying this year. [/SIZE]

We are always available to rent vehicles as well. Maybe they would like to use one of our cars later.

If you look at the first picture of the under side of the car you can see that every seem between each panel that makes up the car has been welded together. Regular street cars do not have this much welding done to them. Seam welding help the chassis survive the brutality that a rally car is subjected to.

The next logical question, is "What do you use for snow tires?"

I'm going to run Sno-Drift next year, and if I have my information right, studded tires are a no-no. I assume Hakkas are pretty popular, and I've also heard good things about Toyo Observes.

Do you guys sell rally tires? I need a good source for Pirelli.

Studs are definitely a NO NO in SCCA ProRally.

The Prodrive boys were running Bridgestone WS-50 snow tires last year.

Hakka 1s are good as well.

What brakes are you gonna run??? Stock WRX??? You'll want to go down one size in rim and get a narrow tire to cut through the snow.

For example, GC8 Impreza RS - 205/55/16 on tarmac. For snow you'd want something like 185/65/15

Good luck @ Lk. Superior (I might go up there I'm still not sure...) and if you're at Sno*Drift I'll see ya there.

Justin----> Out of curiosity, do you guys pull the roof skin off to finish the welds on top of the cage closest to the roof, or is the cage partially assembled first out of the car with the tops prewelded, then the cage fitted, and then the rest of the welds finished?

Just curious as I am getting my cage finished up and always wondered how they did that.

Congrats on getting Mark Higgins!! That should prove really fun.

The roof skin is not removed. It is welded once in place inside the car.

David Higgins will be driving, brother of Mark Higgins.

I've heard comments like that before. Why do people think you have to cut the roof off the car to get at the welding points??? :confused:

By cutting the roof off you structurally weaken the car's unibody.

Well, my cage fits high and tight to the roof, and I know that there is really no way to get the welder all of the way on top of the tubing to weld it correctly if it is assembled in the car. So I just assumed that either the welding on the tops was completed previous to final assembly, or the roof [b]skin[/b] was removed.

Besides removing the roof skin and then re-attatching it wouldnt compromise structural rigidity.

Case in point:

I doubt with all of the knowledge that VTCar has after builing championship cars, and working hand in hand with Prodrive, they would have removed the roof skin if they felt it would jeapordize rigidity.

You can remove all the "guts" of the sunroof and just weld the sunroof panel to the roof skin. That way you can get a tighter rollcage to roof fit and more headroom. This usually means welding tabs between the structural framework around the hole and the inner structure of the panel and then sealing the gap. That way no paintwork is required. Or you can bondo and paint it if you want to get rid of the seam. Or, as has been mentioned, you can reskin the roof. This is almost easier and makes for a cleaner finished product. I've used all of these methods in the past, it just depends on the customer's budget and needs, and the parts available. If the car came stock with a glass panel SCCA rules require it to be replaced or covered by metal.

As for welding all the way around the top tubes there are tricks to that as well. I've not seen anybody get a tighter rollcage to body fit as I (not bragging, really, just observing:) ) and I've done lots of new Porsches with full interiors. Porsche owners are pretty picky and they like to come to me because I can build a tight fitting rollcage without setting the headliner on fire! It's just a matter of welding the top joints first then shoving the cage up into place and putting the floor plates in last.

Justin might know him also, as he seems to know Andy and some others from Alternative Vehicles.

So was the seam welding done by you guys or is the factory chassis already seam welded?

Seam welding is done by the fabricator not the manufacturer. Automakers barely weld the cars these days anyway...it's all mastic and spot welds. :(
